Background: Extreme Conditions Inside an Active Steel Facility
The Steel project required the installation of 104,000 square feet of debris netting and SmartSeam along a steel mill measuring nearly 500 linear feet. Completing the work safely while keeping the plant operational meant overcoming several major challenges simultaneously:
- Extreme heat exposure: Temperatures inside the facility created dangerous working conditions requiring strict safety monitoring and limited working windows.
- Elevated crane access: Crews performed installations 50 feet above the facility floor from an operational crane system.
- Continuous operational coordination: The steel mill remained fully operational throughout the project, as the cranes needed to remain available for emergency production requirements.
- Worker safety management: Crews were required to wear the appropriate PPE such as masks throughout the installation process. They also were required to undergo daily oxygen-level checks and carefully manage heat stress exposure.
- Frequent workflow interruptions: When the facility required use of the cranes, crews had to stop work, descend safely, and wait until operations allowed access again.
The Solution: Flexible Installation Planning and Strict Safety Protocols
A four-person installation crew developed a phased approach that prioritized both worker safety and uninterrupted steel production.
Because lifts could not be used, the team utilized the facility’s crane systems as the primary work platform. Every aspect of the installation schedule had to remain flexible to accommodate the steel mill’s operational needs.
Whenever the facility required crane access, the installation team received approximately 30 minutes’ notice to secure materials, complete immediate tasks, descend from the crane systems, and clear the area for production use. Despite the interruptions, the team maintained steady progress through constant communication and coordination with plant personnel.
Worker safety remained a primary focus throughout the project. Due to the extreme temperatures and demanding conditions, crews could only work for approximately one hour at a time before rotating down for recovery periods. Coolers filled with water and refreshments were provided to help manage heat exposure.
Daily oxygen-level monitoring and mandatory protective equipment protocols were followed throughout the duration of the project.
The Results: Successful Completion Under Extreme Conditions
Despite the difficult environment and operational complexity, the suspended ceiling netting installation was completed successfully without any disruption to production.
The four-person crew completed the installation phase over approximately six weeks, followed by a four-week takedown period once the project requirements were complete.
