Maintaining Airport Operations During Repairs
A sudden storm tore open a terminal roof with no warning and no plan in place. TuffWrap sealed it off fast enough to keep flights on schedule.
A storm doesn’t wait for a contractor to be lined up. When a sudden, severe storm damaged the roof structure of a terminal section at an international airport, the airport was left needing a full roof replacement with no advance warning, no pre-scheduled contractor, and no plan in place. Every day of delay meant disrupted flights, rerouted passengers, and mounting operational costs. Closing the terminal for the duration of repairs wasn’t a viable option.
The airport needed a containment solution that could go up almost immediately, at the scale of an entire terminal section, without disrupting the passengers moving through it.
The Challenge: Rebuild a Terminal Roof Without Closing the Terminal
An unplanned emergency at airport scale leaves no room for a slow ramp-up. The airport needed a solution that could:
- Separate an active overhead repair zone from an occupied, operating terminal
- Mobilize quickly enough to respond to storm damage with no advance notice
- Cover the job at the scale of a full terminal section, not a small area
- Comply fully with fire code and sprinkler system requirements throughout
The Solution: SmartSeam® Suspended Cover, Deployed at Speed
Because TuffWrap maintains a large in-house installation workforce, the team was able to mobilize a crew large enough to take on a job of this scale and have them on-site within days of the storm. That staffing capacity meant the project didn’t have to wait on subcontractors or additional hiring — the crew needed to assess the space, engineer the containment plan, and begin installation was already available and ready to deploy.
TuffWrap used its SmartSeam® Suspended Cover to create a sealed barrier below the work zone, separating the active repair area above from the occupied terminal below. The system complies with the International Fire Code and UL-723S, allowing installation beneath the terminal’s existing fire sprinklers without disabling them. With the cover in place, roofing crews worked overhead while the terminal continued normal operations underneath, with passengers, staff, and flights unaffected by the work above.
Once repairs were complete, TuffWrap used its High Structural Dust Removal capability to clear all dust and debris that had accumulated above the barrier during the project, returning the terminal to a clean, passenger-ready condition before the cover came down.
The Result: Flights Stayed on Schedule, Start to Finish
The terminal remained open throughout the repair. Flights stayed on schedule, and the airport avoided what could have been a multi-week closure. From initial storm damage to a fully repaired roof, the project was completed in a matter of days, safely and in full compliance with fire code requirements, backed by a crew with the capacity to handle an emergency at airport scale.
Why This Matters for Airports and Aerospace Facilities
Storm damage doesn’t come with a warning, and an airport terminal can’t afford to close while repairs catch up. TuffWrap’s SmartSeam® Suspended Cover, combined with a workforce ready to mobilize on short notice, gives airports a way to respond to emergency structural damage without grounding operations.
